"Should We Put RFID on Everything?"
I get this question a lot from shop owners who are tired of not knowing where their material is. Someone saw a slick RFID demo at a trade show—tags reading themselves as a pallet rolls through a doorway—and now they're wondering if barcodes are old news.
Here's the honest answer: RFID is genuinely great technology, and most small manufacturers don't need it yet. A barcode or QR label will do the same job for a fraction of the money. The trick is knowing where that line is, so you spend on tracking that actually pays you back instead of on hardware that sits half-used.
Let's break it down the way I'd walk through it standing on your floor.
First, What Are We Actually Comparing?
Barcodes and QR codes are printed symbols you scan one at a time with a line of sight—a handheld scanner or a phone camera has to "see" the label. They're cheap to print (fractions of a cent) and the scanners are inexpensive and everywhere [1]. A QR code holds more data than a traditional retail barcode and scans easily from a phone.
RFID uses a small radio tag and a reader that picks it up over the air—no line of sight required. One reader can pick up many tags at once, through packaging, from a few inches to several meters away depending on the tag and reader [2][3]. That's the "pallet reads itself in the doorway" magic.
Both, worth noting, ride on the same GS1 standards underneath. The barcode number (GTIN) and the RFID code (EPC, the Electronic Product Code) are both GS1 identification syntaxes—so this isn't really "old vs. new" so much as "two ways to read the same identity" [1].
The Real Difference Is Line of Sight and Volume
Strip away the marketing and it comes down to two questions:
Do you need to scan a lot of things at once? Barcodes are one-at-a-time. If a worker is receiving material, checking a piece at a station, or picking an order, scanning each label is fast and reliable. But if you need to count a whole rack, a full pallet, or a yard of inventory in seconds, that's where RFID's bulk, no-line-of-sight reading starts to earn its cost [2][3].
Is scanning by hand the bottleneck? If your people can comfortably scan items as part of the normal flow of work, a barcode captures the same data an RFID tag would—at a fraction of the cost. RFID pays off when the act of scanning itself is too slow or too easy to skip.
What RFID Actually Costs You
This is where the trade-show excitement meets the invoice. Barcode labels are nearly free and the scanners are cheap. RFID means a cost per tag (still cents, but not free, and it adds up across thousands of items) plus readers, antennas, and the setup to tune them to your environment—metal, concrete, and moisture all affect radio reads [2][3].
None of that means RFID is a bad investment. It means it's a bigger one, and it should be justified by real volume or real losses. Vendors who track this closely put the clear ROI cases at higher SKU counts and high inbound/outbound frequency—busy warehouses and yards—where the labor saved and shrinkage avoided pays the system back [2].
A Simple Rule of Thumb
Here's how I'd size it up for a small manufacturer:
- Start with barcodes or QR codes for parts, jobs, locations, and finished pieces. It's cheap, reliable, and gets you 90% of the visibility most shops are missing.
- Add RFID selectively where scanning by hand genuinely can't keep up: high-volume inventory you need to count fast, high-value assets you keep losing track of, or a yard where walking around scanning each item is a real cost.
- Don't tag everything just because you can. The goal is knowing where your stuff is, not owning the most impressive hardware.
The mistake I see isn't choosing wrong—it's jumping to RFID because it's exciting and then never getting the payback, or avoiding tracking altogether because RFID looked expensive when a $30 barcode scanner would have solved the problem.
The Part Everyone Skips: Where the Data Lands
Here's the thing neither the barcode nor the RFID vendor will tell you: the scan only matters if it lands somewhere useful. A tag that pings a reader and doesn't update your inventory, your job status, or your ERP is just noise. The hard part of any tracking project isn't the label—it's wiring the scans into the system your people already use, so the count on the screen matches the material on the floor.
